Many files are symlinks to toolbox binary. As zip file format used for update.zip files does not keep symlinks, those are to be created by the update-script script.

If you have that error when the updater tries to create that symlink, that means most of the time that a /system/bin/cat file already exists.

Could you advise how to get rid of SenseUI?

I tried to remove some of the HTC files but it seams that I'm removing something else from the system which shouldn't be removed.

Also where are the startup programs configuration? I mean which programs should be started when you boot the device?

what i'm porting is a magic ROM to Hero and both are based on cupcake & 2.6.27 kernel. i don't understand why i can't use the stock drivers to enable wifi, bt, trackball, or camera?

If you want to remove Rosie (SenseUI) download this file http://rapidshare.com/files/325228368/update.zip and, assuming you are on Windows, do the following:
1. plug your phone to the computer.
2. open a cmd prompt.
3. type adb root
4. type adb remount
5. type adb push [location of the update.zip file] /sdcard
6. type reboot recovery
7. Install update.zip from the recovery menu
8. Wait 'till it finishes
9. reboot
10. DONE!

Found that with replacing some modules and apps, I have to do some signing...which probably ends in META-INF? Can someone explain that part?

This has nothing to do with your update.zip, it has to do with the version of java that you're using to invoke signapk.jar. I believe it requires 1.6 or 1.5, not sure which one.
